Explosion-Proof Camera Systems for Oil Refineries & Petrochemical Plants

Oil refineries and petrochemical plants are among the most demanding environments for surveillance system design. Process units operate under Class I Division 1 or ATEX Zone 1 conditions, where flammable hydrocarbon gases and vapors are present during normal operation. Every camera, junction box, and cable gland installed in these areas must carry the correct NEC/UL or ATEX/IECEx certification for the specific hazardous location classification at each installation point.

Hazardous Area Classification in Refineries

The National Electrical Code (NEC) Articles 500-516 and API RP 505 govern hazardous area classification in North American refineries. Process areas around distillation columns, heat exchangers, pumps handling flammable hydrocarbons, and storage tank vents are typically classified Class I Division 1 or Class I Division 2. API RP 505 provides detailed classification guidance for specific process equipment types.

European and international refineries follow IEC 60079-10-1 and IEC 60079-10-2, with Zone 0, 1, and 2 designations. ATEX certification is required in Europe; IECEx is accepted in Australia, Middle East, and most of Asia.

Key Surveillance Zones in a Refinery

  • Distillation and process units: Overview cameras on elevated pipe racks provide full-unit visibility for shift supervisors. PTZ cameras cover large process areas from a single mounting point.
  • Pump and compressor stations: Fixed cameras monitor seal faces and flanged connections — the most common sources of unexpected hydrocarbon releases. Thermal cameras detect heat anomalies on compressor bearings before failure.
  • Crude and product tank farms: Division 2 / Zone 2 rated cameras at each tank bund perimeter. PTZ units with long-range zoom cover multiple tanks from central mounting positions.
  • Loading and unloading racks: Camera coverage of all loading arm connections, truck/rail positions, and drip pans for spill detection and safety compliance.
  • Control room perimeter and access gates: Non-hazardous area cameras for personnel monitoring, access control, and emergency response coordination.

For Class I Division 1 / ATEX Zone 1 locations in hydrocarbon service:

  • NEC/UL listing: Class I Division 1, Groups C & D (minimum) — Groups B, C & D for processes with ethylene or hydrogen
  • ATEX/IECEx: Ex db IIB T4 Gb or Ex db IIC T4 Gb for hydrogen service
  • Environmental: IP66 outdoor; IP67 for locations subject to steam cleaning or high-pressure jet wash
  • Housing material: Aluminum alloy standard; 316L stainless steel for coastal, offshore, or corrosive atmosphere locations
  • Thermal cameras: IECEx-rated thermal imagers at compressor seals, heat exchanger tube sheets, and process pipe racks for predictive maintenance and leak detection
